The size parameter probably isn't the best way of doing this. If we shrink, or cut off the captcha, it becomes unreadable or unusable. the box should just expand with the captcha...

How did you generate that CAPTCHA, and (relatedly) on what site did you take that screenshot? I've never seen that in WMF production, so I suspect your system may be using the wrong fonts.
